Repair or Replace: How the Decision Gets Made on a Damaged RV Component

Repair or replace is decided component by component, not for the vehicle as a whole, and three factors drive every call: whether the structure can be returned to its original geometry, whether the repaired assembly will seal for the life of the vehicle, and whether the labor to repair exceeds the delivered cost of a replacement part. Here is how that plays out on each major assembly.

What are the actual tests for repairing versus replacing?

Every repair or replace call on a recreational vehicle runs through the same three tests in the same order. Cost is the last of the three, not the first, because a cheap repair that will not hold geometry or will not seal is not a repair at all.

Test one is structural restoration. Can the assembly be returned to its original dimensions and load path? On a steel or aluminum framed section the answer is frequently yes, with measured pulls and sectioning at manufacturer approved locations. On a bonded composite panel where the core has been crushed, the honeycomb or foam does not come back, and no amount of filler restores the stiffness that the core provided.

Test two is sealing performance. An RV is a building that experiences an earthquake every time it drives, and every repaired seam is a future water path. A repair that restores appearance but leaves a joint that will work loose over a few thousand miles of flexing costs the owner far more in delamination and floor rot than the replacement would have cost initially.

Test three is economics, and this is where labor rate does the work. At our body and paint rate of two hundred ten dollars per hour, a repair estimated at fourteen hours competes against a part costing roughly three thousand dollars delivered. As a working rule, once repair labor plus materials passes about seventy percent of the delivered replacement cost, replacement usually wins, because the new part also arrives with factory geometry and factory sealing surfaces.

Which assemblies are usually repaired and which are usually replaced?

The thresholds differ sharply between assemblies, because construction methods differ. A bolt on aluminum compartment door and a bonded laminated sidewall are both flat panels from a distance, and they behave nothing alike once you try to fix them.

Laminated sidewalls have a genuine repair window, and it is narrower than most owners expect. Skin damage above an intact core, small punctures, and localized delamination near an edge are all commonly repaired with sectioning, core replacement and a bonded patch. Once the crushed area passes roughly a quarter of the panel or crosses a window or slide opening, the panel section gets replaced, because too many bonded joints in one area is a leak history waiting to happen.

One piece fiberglass front and rear caps are usually a replace decision on anything beyond a cosmetic crack. Gel coat chips, star cracks and small punctures are repaired and refinished routinely. Impact that distorts the cap contour, splits it along a mounting flange, or damages the areas around lights and windows normally means a replacement cap, because contour is what the mating seals reference.

Slide out assemblies are almost always a mixed answer. Rails, gear racks, motors and support tubes are replaceable components with defined part numbers, and they get replaced when bent or stripped. The slide room itself follows sidewall logic. Slide seals are always replaced when the room is pulled, never reused, because a seal that has taken a permanent set will not compress correctly against the repaired surface.

Roof membranes are a partial repair candidate only in specific cases. A puncture or tear away from a seam, in a membrane with remaining service life and no underlying decking damage, is patched with manufacturer approved materials. Damage that crosses seams, involves compromised decking, or sits in a membrane already near end of life gets a full section or full roof replacement, because a patch over soft decking traps moisture rather than excluding it.

Chassis and frame components follow a completely different rule set, because they are safety structures. Straightening is done only within manufacturer specified tolerances at approved points and is verified by measurement. Suspension components, steering components, airbags and any part with a specified replace only instruction are replaced. There is no cost driven repair argument on a component the manufacturer has designated as non repairable.

When does a carrier declare the whole vehicle a total loss?

Total loss is a different decision from component repair or replace, and it belongs to the carrier rather than the shop. It compares the projected repair cost against the vehicle's actual cash value, using a threshold that varies by carrier and by state salvage rules.

The common working range is repair cost reaching roughly seventy to eighty percent of actual cash value, though carriers set their own internal thresholds and California salvage title rules also factor in. Because the threshold is a ratio, both numbers matter: a high value coach absorbs a large repair before it totals, while an older unit with a modest actual cash value can total on damage that looks moderate.

This is exactly why documenting a custom build matters so much on a valuation. If a professional conversion, chassis upgrade, solar and lithium system, or custom interior are not reflected in the actual cash value figure, the ratio is calculated against a number that never described your vehicle, and the total loss call arrives earlier than it should. Build invoices, upfitter documentation and dated photographs are the counterweight.

Questions we get asked

Can a delaminated RV sidewall be repaired or does it need replacing?
It depends on how much of the panel is affected and where. Localized delamination near an edge, with an intact core and no window or slide opening involved, is commonly repaired by sectioning, replacing the core and bonding a patch. Once the affected area passes roughly a quarter of the panel or crosses an opening, replacing the panel section is the sounder call for long term sealing.
Why is replacing a fiberglass cap so much more expensive than repairing it?
The cap itself is a large molded part with significant freight cost, and replacement involves removing lights, glass, trim, wiring and sealants, fitting the new cap to the coach, then refinishing and blending it into the existing multi stage graphics. The part is only part of the number. Contour matching and refinish labor at two hundred ten dollars per hour make up a large share.
Does replacing a component reduce my RV's value?
A properly documented replacement with correct parts and correct method generally supports value better than a marginal repair, because the assembly returns to factory geometry and factory sealing surfaces. What affects resale is the collision history itself rather than the choice between repair and replacement, and a complete repair file is the best evidence that the work was done correctly.
Who decides, me, the shop or the insurance company?
The shop determines what is technically required and documents why, in writing, with photographs and measurements. The carrier decides what the policy covers. You decide whether to authorize anything beyond that, including upgrades or work you choose to pay for directly.
