Class C Motorhome Cabover and Cutaway Chassis Repair, Placentia

On a Class C the cabover is the problem. That overhang hangs off the front of a Ford E-450 or Chevy 4500 cutaway with nothing under it, so it flexes, cracks at the nose, and lets water into the bunk floor. Why does the cabover bunk crack and leak on a Class C?

The cabover is a cantilever. It projects three to five feet forward of the cab with no support under it, carries a mattress and often a television, and takes every road input the front suspension sends up through the cutaway frame. Something has to give, and it gives at the nose.

The classic symptom is a spiderweb of stress cracks in the gel coat at the cabover nose, usually radiating from the corner radius where the front face meets the side. Those cracks are structural, not cosmetic. They open under flex and close at rest, which is exactly the behavior that pumps water past any sealant you put over them.

Once water is in, the cabover floor and the wood or Azdel substrate behind the skin go soft. Owners find it by pressing the bunk floor and feeling it flex, or by noticing a stain along the front window frame. We probe the laminate, cut back to dry sound material, and rebuild the floor and the nose structure before refinishing.

Repairing the finish alone is a waste of money on a cracked cabover. If the underlying structure still flexes the same way, the crack will telegraph back through new gel coat within a year. We reinforce from behind where the bunk interior allows access so the repair actually changes the stiffness, not just the surface.

What cutaway chassis work do you handle on E-450 and 4500 coaches?

A Class C is a house body bolted to a stripped cutaway chassis, and the interface between the two is where the interesting problems live. Body mount bushings crush, the frame rails behind the cab take collision damage, and the rear overhang sags on coaches that have been loaded heavy for years.

Ford E-450 and Chevy 4500 cutaways are common enough that parts and specifications are straightforward, which keeps repair times reasonable. Front-end collision work on the cab section is conventional truck repair. What is not conventional is realigning the house body to a repaired chassis so the entry door, the slide and the compartment doors all still work.

Suspension and steering complaints on a Class C are often really weight distribution complaints. A coach loaded to its rear axle limit with a full fresh tank and a cargo tray will wander. We look at the actual loading and the shocks and steering stabilizer before anyone spends money chasing a phantom alignment problem.

Mechanical and Electrical work bills at $260 per hour, diagnostics at $285 with a one hour minimum applied as a credit. Chassis and house work happen in the same building, so a Placentia owner is not shuttling the coach between a truck shop and an RV shop for one repair.

How do you fix a cracked ladder mount, racked door or stuck dinette slide?

All three are symptoms of the same thing: a house body that has flexed more than the designers intended. The rear cap ladder mount cracks because the ladder loads a thin laminate panel, the entry door racks because the sidewall has moved, and the dinette slide binds because its opening is no longer square.

Rear cap ladder mount cracking starts as a hairline at the upper mount and grows every time someone climbs to the roof. We cut the crack out, back the area with a proper load-spreading plate inside the cap where access allows, rebond and refinish. Reattaching the ladder to cracked laminate just makes a bigger hole later.

A racked entry door frame shows up as a door that has to be lifted to latch, or one that seals at the top and gaps at the bottom. We check the opening for square and inspect the sidewall laminate around it, because a door frame usually racks because the wall behind it has delaminated or the floor under it has softened.

Dinette slides on a Class C are typically Schwintek in-wall or a small Lippert through-frame unit. Sagging rails, worn gear racks and motors that have lost sync are the common failures. We rebuild the mechanism, re-time it, and reseal the slide perimeter with fresh bulb and wiper seals before the interior trim goes back.

    Soft substrate and delaminated skin come out, the nose structure is rebuilt and reinforced from behind where access allows.

    Body mounts, entry door opening and slide opening are checked for square before any finish work is scheduled.

    Gel coat or paint is blended into the adjacent panels, then every seam and window we disturbed is rebedded and resealed.

Questions we get asked

The cabover floor feels spongy. How bad is it?
Spongy means the substrate under the flooring has already absorbed water and lost strength, so the damage is past cosmetic. How bad depends on how far it has traveled. We meter the area and probe from inside the bunk to map it, and the estimate follows that map. A localized nose repair is a very different job from a cabover floor and sidewall rebuild.
Can you seal the cabover cracks without doing structural work?
We can, but we will tell you plainly that it is a temporary measure. Those cracks move under flex, and any sealant or gel coat laid over a moving crack will telegraph through within a season. If the coach is being sold or the budget is not there right now, a sealed crack keeps water out for a while. It does not fix why it cracked.
Do you work on the Ford chassis as well as the RV part?
Yes. Cab and chassis repair on E-450 and Chevy 4500 cutaways happens in the same building as the house body work, which is the whole reason to bring a Class C here rather than splitting it up. After a front hit, aligning the repaired chassis to the house body so the entry door and slide still function is a real part of the job and it needs both sides in one shop.
