Where do packer bodies crack and why does it keep coming back?

A packer body is a pressure vessel that gets loaded thousands of times a week by a hydraulic ram pushing abrasive, corrosive material against welded steel. Cracks are not accidents on these units. They are the predictable end of a fatigue cycle, and they recur when a shop welds the crack instead of fixing the cause.

The usual crack locations are hopper corners, the packer panel guide rails, the floor-to-sidewall weld seam, and the boss where the packer cylinder mounts. All of them are stress concentrations, and all of them are places where a simple weld-up returns within a few months because nothing changed about how load enters that point.

Our approach is to gouge out the crack completely, verify it is not running into adjacent structure, replace the section with abrasion resistant plate where the wear environment justifies it, and add a doubler or gusset that spreads the load into surrounding structure. That is the difference between a repair and a delay.

Floors are their own project. A packer floor wears from abrasion and corrodes from leachate at the same time, and the two work together. We replace floor sections in full-width panels with AR plate, weld to the sidewall with a continuous seam rather than stitch welds, and seal so leachate is not immediately back inside the seam.

What about hydraulic cylinders, hinge pins and the tailgate?

The moving parts of a refuse body take the same beating as the structure, and the tailgate is where hydraulic, structural and sealing problems all meet. A tailgate that will not seal leaks leachate down the back of the truck and onto the route, which is both a mess and a compliance problem.

We rebuild cylinder mounting bosses and hinge pin bosses where the bore has egged out. An oval bore lets the pin knock, and that knocking accelerates wear on everything downstream. Boring, sleeving and rewelding the boss is a legitimate repair. Running a bigger pin in an oval hole is not.

Tailgate seals and latch mechanisms get addressed together, because a latch that no longer pulls the gate up tight will destroy a brand new seal in a month. We correct the gate geometry first, then set latch adjustment, then replace the seal.

On automated side loaders, the arm and fork assembly takes the worst impact damage on the vehicle. Bent forks, cracked arm sections and damaged mounting at the body take a combination of straightening, section replacement and mount reinforcement. We check the arm through its full cycle against a cart before the truck leaves.

How do you deal with corrosion on a refuse body and chassis?

Refuse trucks corrode differently from other fleet vehicles because leachate is chemically aggressive and it gets everywhere. It runs down inside the body seams, over the frame rails, into crossmember boxes and around the hydraulic tank mounts, and it does not stop when the load is dumped.

We cut back to sound metal. There is no useful way to treat a rusted section that has lost thickness, and covering it with filler and paint on a refuse body buys a season at best. Corroded panels and frame-adjacent brackets are replaced, treated, and coated with a system that tolerates the environment they are going back into.

Chassis corrosion gets inspected alongside the body, because a body-focused repair that ignores a wasted crossmember or a corroded fuel or hydraulic tank strap is not doing the fleet any favors. We document what we find whether or not it is in the original scope.

Questions we get asked

We already had this crack welded once and it came back. Why?
Because welding a fatigue crack closed does not change the load path that created it. The weld is often harder than the surrounding plate, so the crack simply restarts at the edge of the weld. A durable repair means removing the cracked section entirely and adding a doubler or gusset that spreads load into surrounding structure.
Do you use abrasion resistant plate for floor repairs?
Where the wear environment justifies it, yes. Packer floors and lower sidewalls see constant abrasion from the load and the packing panel, and mild steel in those positions wears through quickly. AR plate costs more up front and lasts substantially longer in service, which is the right trade on a truck running daily routes.
Can you repair a bent automated side loader arm?
Usually. Light to moderate bending in arm sections can be straightened with heat control and verified against the cycle geometry. Cracked or severely deformed sections get replaced, and the mounting at the body gets reinforced since that is often where the load actually went. We cycle the arm against a cart before release.
How long will the truck be down?
A single hopper corner crack with reinforcement is often four to six shop days. A full floor replacement in AR plate with tailgate and hydraulic work runs three to five weeks. We map every crack and quote the whole thing up front so the truck is not going down again in two months for something we saw and did not mention.
