Skoolie School Bus Conversion Repair Near Placentia, CA

Most skoolies that come to us were built by their owners, and the two things that need correcting are almost always the roof raise seam and the welded window delete panels. Both are structural and both leak. We work on Blue Bird, Thomas Built and IC Bus conversions at our Yorba Linda shop, a short drive from Placentia, with the bus inside where it can be properly welded and sealed.

What owner-built skoolie problems do you correct most often?

Sealant used as structure. A large share of the skoolies we see were built by capable people working with a grinder, a cheap welder and a lot of construction adhesive, and the parts that fail first are the joints that were bonded and caulked where they needed to be welded and sealed.

Roof raise seams top the list. When a bus roof is cut and lifted eight or twelve inches, the vertical splice in each rib and each side panel becomes a load path. If those splices were lapped and screwed rather than welded and gusseted, the body flexes and the seam works itself open, which then leaks along the entire side of the bus.

Window delete panels are second. Filling a window opening with a sheet metal panel is fine if the panel is welded in, the edges are sealed and the dissimilar metals are isolated. Done with self-tapping screws and butyl tape, the opening rusts from behind and the panel starts oil canning within a couple of years.

Weight distribution comes up constantly. A skoolie with a water tank, a battery bank and a wood stove all placed for convenience rather than balance will ride poorly and load one axle past its rating. We are happy to tell an owner what their build actually weighs at each corner before they add anything else to it.

How do you seal and reinforce a roof raise properly?

By treating the splice as a structural joint first and a waterproofing problem second. Every rib that was cut has to be rejoined with a properly sized splice sleeve or gusset, welded, and only then does the skin get closed up and sealed over a joint that is no longer moving.

We open enough of the interior to see the actual rib splices. If they were done with a lap and screws, the ribs are resplit, sleeved and welded. If they were welded but the welds are cold or the sleeve is undersized, the joint gets rebuilt. There is no sealant that survives on top of a joint that still flexes.

Skin closure gets a proper lap with the upper panel overlapping the lower so water sheds outward, sealed with a compatible sealant rather than whatever silicone was on the shelf. On buses where the raise band is exposed we finish it so the seam is protected from sun as well as water.

The roof itself gets attention at the same time. Original school bus roof seams are riveted and sealed from the factory, and a conversion that added vents, solar mounts and a roof air unit has punched a lot of new holes into that roof. Every penetration gets rebedded properly while access is open.

What about rust in the floor pan, wheel wells and safety concerns?

Cut it out. School buses spent decades in service, many of them in places that salt roads, and the floor pan under the plywood and the wheel well arches are where that history is hiding. Covering rust with new subfloor and vinyl plank is the most common mistake we correct on skoolies.

We pull enough of the build back to see the actual pan. Perforated sections and heavily scaled areas are cut out and replaced with new steel welded in, then coated. Surface rust gets mechanically cleaned and treated. Nobody enjoys hearing that their finished floor has to come up, but a rusted pan is a structural and safety issue, not a cosmetic one.

Wheel well arches rust from the inside where the liner traps moisture against bare metal. On a converted bus those arches often sit under a bed platform or a kitchen cabinet, which means the owner has no way to see them. We inspect them on every skoolie that comes in for structural work.

Insurance and registration are the other reality of owner-built work. Carriers ask real questions about who did the structural modifications on a converted bus. Questions we get asked

My roof raise leaks. Can you just reseal it?
We can reseal it, but if the rib splices were lapped and screwed rather than welded, the joint is still moving and the sealant will fail again. We will always look at the splices first and tell you what we find. If the structure is sound, resealing is a straightforward job. If it is not, sealing over it is money spent to delay the same leak.
Do I have to tear out my whole interior?
No, and we work hard not to. We remove only what is needed to reach the rib splices, the delete panels, the floor pan sections or the wheel well arches involved in the repair, and we show you the plan before anything comes out. On some builds that is a couple of cabinets. On a build with a welded bed frame over a rusted arch, it is more.
Will documented shop work help with insuring my skoolie?
It helps. Carriers are cautious about owner-built structural modifications, and the thing that moves the conversation is evidence.
