Why does orange high-voltage cable routing decide where we cut and weld?
On a hybrid van or shuttle the orange high-voltage cable does not follow a single convention. It may run inside a frame rail, along a rocker, under the floor pan or up a pillar depending on the platform and the body upfit, and it is often within inches of a location that looks like a routine sectioning point.
So the routing is mapped first. We pull the platform diagram, trace the actual run on the vehicle, mark it physically, and only then decide sectioning locations, plug weld positions and where a drill is allowed. Cutting into a high-voltage run is not a repairable mistake, it is an injury and a total loss in the same moment.
Welding introduces a second problem: current path and heat. Ground clamp placement, module disconnection and shielding of nearby harnesses are planned before the welder is switched on, because stray current through a control module is an expensive and completely avoidable failure.
Upfitted bodies make this harder, not easier. A shuttle with a rear conversion or a van with a service body may have cable routed differently from the base vehicle, so we verify on the vehicle rather than trusting the diagram alone.
How are the 12v and high-voltage systems kept separate during a hybrid repair?
A hybrid has two electrical worlds. The 12v system runs lighting, body controllers, restraint modules and accessories, while the high-voltage system runs the traction motor, the inverter and the DC to DC converter that keeps the 12v battery charged. Repair procedure has to respect both without confusing them.
The service disconnect procedure comes first: key off, 12v negative disconnected, high-voltage service plug pulled, the specified discharge interval observed and zero volts verified at the test points. Only then does the body repair begin, and the plug stays tagged and out of the vehicle until reassembly is complete.
The 12v side then gets its own attention. With the DC to DC converter offline for a multi-day repair, the 12v battery will not hold up on its own, so a maintainer is used to keep module memory and settings intact rather than letting the vehicle come back with a page of soft codes.
Hybrid battery pack location varies by platform: under the second-row floor on some vans, behind the rear seat on some light trucks, in the cargo area on some shuttles. Where the pack sits changes what a rear impact means, so the pack, its cooling intake and its mounting are inspected in the context of where the hit landed.
How do you handle a mixed hybrid and conventional fleet for a Placentia business?
