Electric Delivery Van Body Repair Serving Placentia

What has to happen before body work starts on an electric van?

The high voltage system comes down first. That means following the manufacturer shutdown procedure, removing or disabling the service disconnect, waiting the specified capacitor discharge interval and then verifying absence of voltage with a meter rated for the job before anyone puts a tool on the vehicle.

We document that sequence as part of the repair file. Isolation is not a checkbox, it is a step with a verification and a timestamp, and it gets repeated any time the vehicle sits between operations or a different technician takes over the job. Welding, sanding and cutting near a live pack is not something we improvise around.

Orange cable routing gets mapped before teardown. High voltage harnesses on delivery vans run through the underbody, along rockers and up into the cabin in places that overlap exactly with where collision repair wants to pull, drill or weld. Knowing where they run is what keeps a body repair from becoming an electrical one.

How do you inspect a battery enclosure after an underbody impact?

Curb strikes, speed bumps taken loaded, road debris and low speed contact in delivery yards all load the underbody, and on an EV van that underbody is the battery enclosure. A dented shield or a scraped case is not automatically a pack replacement, but it is never a shrug either.

The inspection covers the underbody shield, the enclosure case and its mounting points, the seal at the enclosure lid, any visible deformation and the coolant lines that run thermal management to and from the pack. We look for weeping at fittings, chafe at pass throughs and displaced brackets that will fatigue a line over the next few thousand miles.

Where the manufacturer specifies a pack integrity check or an isolation resistance test after a defined impact threshold, that gets performed and recorded. Diagnostics is billed at 285 dollars for the first hour and applied as a credit toward the repair, so the inspection cost does not become a reason to skip it.

What is different about repairing aluminum and composite van panels?

Many electric delivery vans use aluminum body panels, composite side panels or a mix of both to claw back the weight the battery adds. Those materials do not behave like steel, and they do not forgive being worked with steel tooling or in a shared, contaminated work area.

Aluminum work needs dedicated tools and a separated area so steel particles do not embed in the surface and start galvanic corrosion months later. Repair methods differ too: aluminum work hardens, has far less stretch before it cracks and requires controlled heat, so the straightening approach that saves a steel panel will split an aluminum one.

Composite panels are typically repaired by bonding and sectioning rather than welding, and the adhesive system, surface prep and cure conditions are part of the specification, not a preference. We follow the published procedure for the panel in front of us and note the method used on the repair documentation.

The small stuff matters on delivery vans because the routes generate it constantly. Charge port doors get caught and broken, door edges get dinged at every stop, step wells wear through and rear corners collect low speed contact. We repair those items as a batch so a van makes one trip to the shop instead of four.

Not usually, but it does need a real inspection. Why does aluminum panel repair cost more than steel?
It takes dedicated tooling, a separated work area to prevent steel contamination and galvanic corrosion, and a different straightening approach because aluminum work hardens and cracks where steel would stretch. That is more setup and more skilled hours. Body and paint labor is 210 dollars per hour and the method is noted on the repair documentation.
